Start simple. I work with quite advanced methods of 3d printing and vacuum forming which require pricy equipment/setup... but just search youtube for "eva foam armor tutorial" or "worbla armor tutorial" or even "pepakura armor tutorial" ... there are a ton of vids :)

Thank you :) that definitely gives me a good starting point. I'm planning a trip to San Diego comicon next year and feel that with the time given I'm willing to sink in the cash to make this a good costume. I figure you go all out or nothing when it comes to cosplay haha
